I just use half-sheet labels in a standard printer. Avery 5126 labels are the most common to use, but I found a cheaper version that works great (http://www.amazon.com/gp/product/B0069RY9BY/ or just search for "Avery 5126"). I just tear the sheet in half, print my label, and then just trim close to the lines to make them fit perfectly. I'd love to hear a better solution for printing labels, if anyone has one.

For boxes < 1 pound, definitely ship first class. You can use PayPal for shipping labels - http://www.paypal.com/shipnow is a easier user interface if you're just shipping one package, but check out http://www.paypal.com/shipping for PayPal's multi-order shipping (it's less straightforward to use, but meant for lots of shipments). If you don't have them already, I'd highly recommend getting some sticker labels to print on due to the quantities you're sending out - I picked up these on Amazon awhile ago, but there are lots of different sellers.

I don't see a problem with the mylar bags. When I've shipped yarn in mylar bags, I've put it inside of a ziploc for extra insurance, but I've received lots of yarn and fiber in mylar bags and have never had an issue with them being torn up. If you're sending anything internationally, you might want to beef up the packaging a bit (double bag?).
