Hey, of course i'll try to answer the best I can ;)
For the case I had a lot of difficulity to find something smooth (to be able to paint or stick sticker on it, I hadn't decided at that point yet).
I look over the net, ebay, amazon, priceminister etc but never find anything close to what I was willing to buy. At the end I found happiness on some 2nd hand website (leboncoin for frenchies out there) where there was a nobranded case absolutely smooth everywhere.

As for the foam, I was going to use https://www.amazon.fr/Peli-1171-Pluck-mousses-remplacements/dp/B0069X0TG2?ie=UTF8&dpID=21je5NfIFhL&dpSrc=sims&preST=_AC_UL160_SR160%2C160_&refRID=0N1T6Z0V4GGPRTBSPFN8&ref_=pd_sim_421_1 but finally I received my vive and everything was fiting well so.. I just had to bought some like the upper part.
As for the graphics, I made preliminary works on photoshop (you can see the various design I came up with here : http://captain-kiwii-stuff.tumblr.com/post/141774232385/aperturescience-hardcase
After I finally choose one after arguing on which is the best with my girlfriend, she help me vectorize it on illustrator.
At the end, I call Publimacom where she used to work (Really good quality) (website for frenchies : http://www.publimacom.com/) and he print/cut part for me, after that 2 to 3 hours to stick all the pieces fit absolutely right, avoiding bubles etc.
For your information, the stickers are print and cut on Oracal paper, a really good one.
