Well, I hate to say it because most women want at least one t-shirt bra, but molded seamless bras are not going to be your friends. Now, the gap you got in the cup might have been from your breasts pushing the cup away from your chest because they were seeking more depth at the underwire of the bra, or just due to shape mismatch in general. I'm not sure, though, why you felt the 40 bands were so excessively snug, because given your measurements, which you checked several times, your loose measure of 40 means that a 40 band should be comfy given a large enough cup size, or at least not insanely snug, especially given that Elomi bands are on the generous side.
I would say that your next step, if you're up for it, is to try a seamed, unlined bra. I recommend Elomi Morgan in both 40FF and 40G, to see how you do with it. And feel free to post a fit check if you try this bra. This can be done with or without photos at your discretion. But be sure to include a thorough description of the fit either way.
